The stain showed up on a Tuesday.
Marisol noticed it while making the bed in the guest room: a faint gray ring on the ceiling, about the size of a dinner plate. She assumed the roof was leaking, because that is what everyone assumes. So she spent a Saturday in the attic with a flashlight, hunting for daylight through the sheathing. She found no daylight. She found 95 degrees of stale air and a run of flex duct beaded with water, sweating like a glass of iced tea on a porch in July.
Nothing was broken. The roof was fine, the air conditioner was fine, and the ceiling was still getting wet. What she was looking at was physics, and it had been dripping onto her drywall a little more every afternoon since June.
If you have ever found water where water should not be, this is a problem worth understanding before it becomes a drywall invoice.

Condensation forms when a surface drops below the dew point of the air touching it. When your AC runs, supply air moves through the ducts somewhere in the mid 50s. Attics, crawl spaces, garages, and unfinished basements sit in the 80s or 90s in summer, with humidity to match. A cold duct is the first surface in that space to reach the dew point, so it is the first thing to bead up.
That is all ductwork sweating really is. The water is not coming out of the duct. It is coming out of the air around it.
A few conditions make it much worse:
The problem is also seasonal. It shows up in cooling weather and vanishes in the fall, which is exactly why so many homeowners let it slide two summers in a row.
A few beads of water on a humid afternoon are not an emergency. Water that lands in the same spot for three months is.
Persistent moisture soaks insulation, stains ceilings, swells joists, and rusts strapping. It also creates ideal conditions for mold in your HVAC ducts, which the system then circulates through the rest of the house. Mold remediation is excluded from most warranty and insurance policies, so the cheapest version of this problem is the one you catch early.
Signs worth acting on:
1. Seal the leaks before you wrap anything. Run the fan and feel along joints, elbows, and branch connections for escaping air. Seal what you find with duct mastic or UL 181 rated foil tape, not cloth duct tape, which dries out and peels within a couple of seasons. Sealing first matters, because insulation installed over an active leak only hides it. Leaks are one of the most common ductwork problems in any home.
2. Insulate to the right R-value, with an intact vapor barrier. Supply ducts in unconditioned space should carry roughly R-8, and returns at least R-6. The foil facing does as much work as the insulation, because it keeps humid air from reaching the cold surface underneath. Tape every seam and overlap, and do not leave bare metal at boots and elbows. One uncovered fitting on an otherwise perfect AC duct will drip all by itself.
3. Dry out the space around the ducts. Insulation keeps the duct above the dew point. Dehumidifying brings the dew point down to meet it. In a crawl space, lay a vapor barrier over exposed soil, seal obvious openings, and consider a dedicated dehumidifier. In an attic, air seal ceiling penetrations and confirm ventilation works. Aim to keep indoor relative humidity between 30 and 50 percent.
4. Restore airflow. Change filters every one to three months, more often with pets, and open closed registers instead of shutting rooms off. Starved airflow overchills whatever air is still moving, pushing duct surfaces further below the dew point.
5. Check sizing and system condition. An oversized air conditioner cools fast, short cycles, and never runs long enough to pull moisture out of the house. A dirty coil or low refrigerant charge does something similar. If the house feels cold and clammy at once, that is a service issue, not an insulation issue.
Most homeowners can change a filter, open vents, run a dehumidifier, foil tape an accessible seam, and wrap an exposed AC duct in a basement over a weekend.

Ductwork is also one of the systems homeowners forget is covered. Accessible ductwork tied to a central HVAC system is typically included in home warranty ductwork coverage, including leaks, breaks, and disconnections. Pairing that coverage with a pre-season tune-up catches the airflow and charge problems that cause sweating before the first 90 degree week.
Marisol’s repair was not dramatic. A technician sealed the joints and rewrapped about 30 feet of duct. She put a vapor barrier down in the crawl space and set a phone reminder for filter changes. The ceiling got patched in September and has stayed dry through two summers since.
What sticks with me about duct condensation is how convincingly it impersonates something else. It looks like a roof leak, or a plumbing failure, or a house quietly getting old. It is really just a temperature difference you are allowed to control, and the repair is usually tape, insulation, and drier air rather than new equipment.
The houses that stay dry are not the ones with the newest systems. They are the ones where somebody climbed into the attic, saw the water, and asked why it was there.
Light fogging on a register during the first humid days of summer is common and usually clears as the house dries out. Steady dripping is not. Inside a conditioned room it typically points to humid air slipping past the boot connection, an uninsulated register box, or indoor humidity sitting above 60 percent. Check the boot seal first.
R-8 on supply ducts and at least R-6 on returns is the standard target for unconditioned space. R-value alone is not enough, though. The vapor barrier facing has to be continuous, with taped seams and no exposed metal at fittings. A well insulated run with three bare elbows will still drip at those three elbows.
Sometimes, in a sealed crawl space or basement where you can genuinely hold humidity below 50 percent. In a vented attic, a dehumidifier fights incoming outdoor air all day and rarely wins. Treat dehumidification as one half of the fix and duct insulation as the other. Review your ideal indoor humidity range before buying equipment.
Yes, indirectly. The same leaks and thin insulation that cause condensation also let cooled air escape into an attic or crawl space, so the system runs longer to reach the thermostat setting. Homeowners who seal and insulate often report shorter run times and steadier upstairs temperatures along with dry ducts.
